Is it possible to watch a replay outside of fs2002 using another program, or maybe convert it to avi or mpg e.t.c

No...

But, you can record flights by using a video card that has a TV out and connecting that to a VCR. Then, play the VCR and digitize the video with a capture card.

I'm building a 2nd computer to run FS2002, and I plan on taking the video out of that machine and driving it into the capture card on the primary computer. In theory it should work and bypass the VCR.

How would you start this program and not interrupt FS2002? If FS2002 is running, I find that opening any other program stops FS, and puts it into the pause mode.

Well surprisingly there is an option in the general settings of fs2002 that alows you to "pause on task switch", i didnt know fs2002 had this but knew fs98 did so i downloaded hypercam version 1.70.03 and it does work!!

i tried this with a prog called snagit but it just froze up.

its actually pretty good too, i thought it would run at around 5 fps but it can handle 15 fps!
i found that it was best to record in window mode rather than full screen though.
thanks for your replies and help!!!!!!!!
